Signs You Need a Panel Upgrade

Your electrical panel has one job: take power from the utility and split it safely across your home. When it keeps up, you never think about it. When it falls behind, it starts dropping hints.

Arizona is hard on panels. The AC runs for months straight, garages bake all summer, and every year we plug in more — bigger appliances, hot tubs, EV chargers. A panel sized for a 1985 household is now carrying a 2026 load.

Here are the signs your panel is asking for help, what an upgrade actually involves, and when a repair is the smarter call.

Breakers That Trip Over and Over

A breaker that trips once in a while is doing its job. A breaker that trips every time you run the microwave and the toaster together is telling you something — either the circuit is overloaded or the breaker itself is worn out.

Pay attention to the pattern. One circuit tripping again and again points to a problem on that circuit. Several circuits tripping, or a main breaker that trips, points to a panel that can no longer carry the whole house.

Lights That Flicker When the AC Kicks On

A big AC compressor pulls a hard surge of current when it starts. On a healthy panel with tight connections, you barely notice. On a maxed-out or aging panel, the lights dim or flicker every time the unit cycles.

In an Arizona summer, that is dozens of cycles a day. A brief, faint dim at startup can be normal. Flicker that is new, getting worse, or showing up on circuits all over the house deserves a professional look.

One thing worth ruling out first: a utility-side problem. If your neighbors see the same flicker at the same times, the issue may be upstream of your house entirely — one more reason a quick diagnostic visit beats guessing.

Heat, Buzzing, or a Burning Smell at the Panel

Put your hand near the panel door. It should feel like the wall around it. A panel that radiates heat, hums loudly, or smells like hot plastic usually has a loose or corroded connection arcing behind the cover — and arcing is how electrical fires start.

Do not pull the cover to investigate. This is one to leave alone and call about, day or night.

Rust, Corrosion, and Plain Old Age

Rust streaks on the cabinet or corrosion on the breakers mean moisture got in. Moisture and electricity make a bad team: corroded connections build resistance, and resistance builds heat. Outdoor panels take extra abuse here — monsoon rain, blowing dust, and direct sun that cooks the door gasket until it stops sealing.

Age matters too. Panels are not lifetime equipment. If yours is past the 25-to-40-year mark, still uses fuses, or carries a brand with a documented failure history — Federal Pacific and Zinsco are the big two — put it on your replacement list even if nothing seems wrong yet.

100 Amps in an EV and AC Household

Plenty of East Valley homes still run on 100-amp service. That was fine when a house had one AC unit, a gas range, and a few lamps. Add a Level 2 EV charger, an electric dryer, a pool pump, and a modern kitchen, and 100 amps runs out of headroom fast.

  • Grounding and bonding brought up to current NEC requirements
  • Every circuit labeled, and a city inspection to close the permit

Plan for a Day Without Power

When Repair Beats Replacement
